Battery Temperature Cycling Test: Interpreting EV Pack Results

In a battery temperature cycling test, chamber air may reach the target while the EV pack casing is still changing temperature. When planning a test with a battery test chamber or climatic test chamber, clarify which temperature measurement the procedure uses to assess exposure and which battery checks determine whether the pack passes.

Start by confirming that the recorded exposure met the procedure. Then compare the battery results with the specified acceptance criteria. An abnormal finding may need further investigation before its cause can be explained.


What the Test Records Can Tell You

A completed chamber program alone does not show that the pack passed. Temperature records, battery checks and investigation findings answer different questions.

Keep the pack identity, configuration and test procedure revision with the records so the conclusion remains tied to the assembly and requirements actually tested.


Check Which Temperature Starts the Dwell

Distinguish the programmed setpoint, measured chamber-air temperature and battery temperature channels. Label each recorded channel with its measurement location.

If the procedure bases the dwell on chamber-air temperature, review that measurement and the required timing. If a specified battery measurement must first reach a defined condition, the air trace alone cannot establish when the dwell begins. Follow the procedure’s stabilization requirements.

A casing temperature that continues changing after the air reaches its target does not, by itself, mean the exposure was invalid. That depends on the specified temperature channel, tolerance and dwell rule.

Sensor location also limits what the record can tell you. A sensor attached to the casing measures that location; it does not establish the temperature throughout the pack. Keep a sensor-location photograph or drawing with the channel list.

For a battery thermal cycling test, check the traces against the specified ramp, dwell and stabilization requirements. If chamber and external instrument clocks differ, document their time relationship so readings can be aligned with test stages and events.


Compare Before-and-After Checks Under Defined Conditions

Before interpreting a change, check how the baseline and post-test measurements were made. Temperature, state of charge, rest periods and measurement method can affect the comparison. Apply the conditioning requirements specified for each check.

The test plan may require capacity measurements, insulation resistance or visual inspection. Assess each result using its prescribed method and acceptance limit. If measurement conditions differ, record the difference and assess whether the comparison remains valid.

Also record whether the pack was electrically operated during exposure. If charging or discharging is required, include the operating schedule, connections and expected heat load in the chamber specification. A temperature cycling profile does not itself define the electrical operating schedule. Record the state of any external cooling system where relevant.

When comparing separate runs, check pack configurations and sensor locations as well. Identical chamber program names do not establish equivalent tests.


Report the Finding Before Assigning a Cause

Describe what changed, when it was observed and which acceptance criterion it affects. A result outside its limit, assessed using the prescribed method and decision rule, establishes a failed criterion. It does not identify the cause.

For example, an insulation-resistance result outside its limit after cycling identifies a failed check. That measurement alone cannot show when the change began or which test stage caused it.

If a required temperature record is missing, identify the affected channel and time period. The responsible technical team should assess whether the remaining evidence supports a valid conclusion or whether further testing is needed.

Keep unresolved findings separate from the acceptance outcome. Conclusions about service life or overall battery safety require additional supporting evidence.


Turn the Measurement Plan into Chamber Requirements

Plan measurement access before loading the pack. For a battery test chamber for EV packs, the configuration review should cover the loaded assembly, fixtures, connection clearances and the route used to move the pack into the chamber.

Define how sensor leads will reach external instruments and which readings will come from the chamber controller. Confirm the available recording functions, export requirements and method for aligning timestamps. If the pack operates during exposure, include its electrical operating conditions, external cooling connections and expected heat load.

  • Monitoring requirements: sensor locations, channel count, external instruments and required data records.

  • Installation conditions: available space, access route, utilities and site restrictions.
